How Progressive and Non-Progressive Panels Shape Cleanroom Design

The terms progressive and non‑progressive might sound like specialist industry jargon, but they describe two fundamentally different approaches to cleanroom wall construction. Each cleanroom panel system follows a completely different installation methodology and brings its own advantages for end users.

What Defines a Progressive Panel System

Progressive panel systems are the more traditional form of cleanroom envelope construction and are supplied by manufacturers such as Puracore and Kingspan. These systems use precision‑engineered joints that lock each panel to the next, delivering the necessary airtightness and enabling faster installation along long, uninterrupted wall runs.

Because each panel interlocks with the next, the installation creates a continuous, rigid shell that performs exceptionally well in ISO‑ and GMP‑classified environments.

Progressive Panel Systems: What to Consider

However, the same interlocking design that delivers airtightness also introduces minor limitations. Progressive systems must be installed in sequence, meaning a cleanroom contractor cannot remove or replace a single panel without dismantling the run around it.

Cleanrooms are live operational spaces, so accidental damage to wall panels can happen. If a panel is dented to the extent where its hygienic nature is compromised, the panel would need to be removed and replaced. A progressive panel system requires the entire wall up to the damaged panel to be removed so that it can be replaced.

While the sequential nature of progressive systems can limit flexibility during maintenance, it becomes a real advantage during the initial build. Progressive systems excel on long, continuous walls, like those in pharmaceutical manufacturing halls. The interlocking sequence allows experienced cleanroom envelope contractors like Stancold to work quickly along the run, producing a smooth, uninterrupted finish.

The Framework‑Based Cleanroom System

Non‑progressive panel systems take a completely different approach to cleanroom construction.

Unlike progressive systems such as Kingspan or Puracore, non‑progressive systems like MIDDAS rely on an external steel framework. The panels simply slot into this frame and remain independent of the surrounding panels.

The benefit of the panels being independent of each other is that they do not have to be installed in a certain order. Therefore, if one of the panels happens to get damaged and needs to be replaced, the entire wall up to that panel will not have to be removed.

When it comes to extending or altering a cleanroom built from a non-progressive system, the structural frame will need to be altered as well so that the panels can slot in.

Understanding Cleanroom Ceiling Integration

The installation of the ceiling panels on either panel system type is another key difference between progressive and non-progressive panel systems, especially if the ceiling needs to accommodate walk-on maintenance capability.

For progressive panel systems, we typically suspend the ceiling from the steelwork, usually because of the cleanroom’s span, walk‑on maintenance needs, or both.

‘If the cleanroom’s ceiling panels are below the maximum span and will not require walk-on maintenance, the ceiling can be supported by the wall panels,’ says Stancold’s Business Development Director Mark Kendrick. ‘In most cases, we will end up suspending the ceiling from the steelwork.’

When the ceiling panels of a progressive panel system are suspended, it makes extending or altering the cleanroom space much easier. The ceiling not sitting on the panels means the wall layout can change without the ceiling support being disrupted. This does not get around the requirement of installing the wall panels sequentially, but it still makes extensions or alteration projects significantly easier.

The ceiling of a non-progressive cleanroom system is supported by the framework, not the steelwork or the wall panels. When the cleanroom needs to be extended or altered, it is a case of removing the panels and changing the framework to the required layout. The original ceiling stays in place and the new or altered section integrates easily.

One additional benefit of a non-progressive cleanroom panel system is that if the ceiling will require walk-on maintenance, the framework can be extended to create a handrail.
